My return air grille has three sliding tabs (two of which are broken) from years of opening/closing to change air filters. I have looked online and can't find one that looks identical with three sliding tabs. It seems like new return air grilles, specifically the grille door, have hinged clips and will not work with my current system. Are there any companies that manufacture return air grille doors that look like mine? If not, how difficult is it to install a new return air grille complete with moulding/trim? Are they universal sizes or will there be drywall sparkling/patching involved? Photo of my return air grille is attached.

Look for one that will fit neatly into the wall opening you have. LINK

I have had to replace one and you just meaure your old make sure its the same size remove old and put in new. It wasnt hard to do at all. Just make sure you cut around the grill so when you pull it off it doesnt take dry wall with it. Because its pribably been painted around it a few times.so gently just use a knife to go around the outside of unit where its painted.

If you want the same style, you might find one to fit at a salvage place, but it could take years of looking.

I have one too, as far as I can tell they're not available. I just use the one tab, and will until it fails too (at which point a serious bodge job may be called for) or I need to replace the whole system.

Maybe I'm misunderstanding the issue but if it's the swivel tabs that hold it shut, can't you just use something like this?
