I am moving to the manassas/catlett area in the next month or so and I will be working nights 7p-7a in DC. I had planned on taking I-66 to the vienna metro at around 5:30 or so in the evening, would this be a reasonable commute? Are there any other options that there may be to get into DC at that time of evening, and get back to manassas in the morning?

You shouldn't have any serious problems with that drive. Barring any accidents, I-66 Eastbound in the evenings doesn't begin backing up until after the Vienna Metro exit. From there it is usually stop and go clear to the Ballston exit in Arlington so you are avoiding a major headache by taking Metro. I would say give yourself half an hour to get to the Metro from Manassas just to be safe but I can't imagine it taking any longer.

There are a few VRE trains that run in the opposite direction of traffic, i suggest looking at the schedule
