My suv's air conditioning, which cools very nicely, periodically and unexpectedly switches from blowing through the vents onto my sweaty face where I aimed 'em, to blowing out the windshield defroster.

90% of the time it blows correctly thru the vents and the rest of the time it blows thru the dash.

Any ideas?

My '02 Explorer (same vehicle) did the same thing, the Ford dealer wanted around $900 to fix it. When it had 145k miles the a/c line blew and I got rid of it. It had too many other problems.

My mountaineer still cools well, just the annoying switch from front vents to dash defroster, which I'd like to fix. Even tho 145K mile, No other problems so I'm gonna drive the wheels off the sumbitch.

I think it's likely a vacuum leak in the control pod itself. I didn't investigate mine all that thoroughly.

It may have the same issues that many of the windstars have. There is a cheaply made electric switch in the dash that often breaks. It controls the air direction . Check for service bulletins and other owner complaints. Its not a real expensive repair and you may be able to do it yourself and save.

I agree with "southernnaturelover", the control for air position on a 02 Mountaineer is vacuum driven. I've taken apart 2 Explorers from the same year and both had manual A/C controls. I believe the blend control on the auto temp unit is the same. There is a vacuum line behind the control head (HVAC control pod on dash). I would start by checking it for leaks and making sure the terminated ends are seated firmly. There is also a heater control switch (on manual A/C models) behind the air position sensor knob in the control head that may have gone bad as well. That was the problem with the Explorers. Didn't think to ask before my other post. When it changes from dash vents to defrost vents, can you manually move the dash control to revert the air back to the dash vents?

It's a vacuum hose leak. I forget where the hose leak is, but you should be fine here:
